Okay, get ready. Gonna post up a build thread for viewing pleasure as you sit on the toilet at work (Don't lie to yourself, we all do it).

Bought the damn near perfect 88,000 mile Daytona Grey RS6 from a long time friend in GA on December 31st. Hung out with the family for a few days and then drove it back home to NJ. 1000 miles and not a single hiccup. Love it.

Had a few issues including leaking valve covers and bufkin pipe. Ordered some parts and went to make it happen. Had some extra 75W-90 lying around that I put in the picture for sh*ts and gigs (More on that later).

Went ahead and did the complete timing belt job on the car save the cam seals. Bufkin pipe is done, engine is ready to go back in!

At this point it's important to note that there wasn't anything wrong with the auto transmission, but hey.. Better to ask for forgiveness than permission. So I tell my wife that I'll goto Staten Island for her pizza if she lets me look at a car.

Stripped all the flywheel bolts, thanks Audi for using Loctite and TQ'ing them down to what I can only assume is 500+ ft-lbs. I had my 1/2" Breaker Bar and 5ft cheater bar on this thing. The Crank lock pin was going to snap before these bolts were going to come loose. So I did the next logical thing... I cut them off with a cutting disk. Not a grinding disk, but a cutting disk. Needless to say I was scared sh*tless and hiding behind the turbo waiting for it to break off at 9000 RPM.

Pulled the fuel pump relay fuse to prime to turbo's real quick and gave her a crank...

Wait?! The car started? WTF?! Oh well, it's the though that counts I guess. Still a happy man.

Well that's a relief. Guess it's time to finish bleeding the clutch... After that let's fill up the power steering fluid...
Tell you what, before we go ahead and try and fill it up with coolant to rule out possible leaks, let's do everything else we can....

Axles, Driveshaft, you name it, literally everything BUT the coolant.

Anddd... it's pissing the coolant out as soon as I put it in. Anddd it's somewhere that I can't see. Anddd it's somewhere not accessible with the engine in the car...

So, remember that bit of foreshadowing I mentioned earlier with the sawzall...

Well...

I was cutting the bracket that secures the turbo coolant feed lines so I could install the bellhousing bolts and nicked the coolant return hose going into the aux waterpump underneath the intake manifold.

Hating life, but not too too much, I took off the fuel rail, intake manifold, and then the hose.

And that's where I lye as of now... New hose should be here tomorrow, and after that it's back in the car she goes.

Pro's:

-Gotta re-bleed the clutch and reinstall everything LOL

While rolling the car in and out of the garage with the front axles supporting the wheel bearings, I must've damaged them because there was SO MUCH play in them with the wheel fully bolted in and axles installed.

I feel your pain. First thing is it looks like your right side Intercooler is leaking from the Oil at the bottom right. I thought I was just about done with my conversion and close to your hose there is the Turbo Pressure control line from the N75 to the Left Turbo, it was leaking. I just lowered the engine 4~5" but I think I'm going to have to drop the whole thing. Those Audi lines looks fancy and braided but they are shit. The Wastegate hoses from the N75 go to a plastic 'T'. I'm replacing it with a Stainless 'T'. Going to replace the hose you just showed as well as all of the others, what a pain in the ass. The Pressure control line, another fancy looking hard line with a crimped on stainless braided hose is leaking right at the factory crimp. I think I'm going to have some better quality aeroquip lines made up. Going from lowering the engine to pulling the engine tomorrow.
How did I find out, my Requested Boost was lower than my actual Boost. So the pressure line was leaking a little boost so the N75 would tell the computer and it would pump more boost.

TBH it's not even worth trying to fight it with the engine in the car. I struggled, fighting with it. Trying to gain access to get at the hose, until I finally made the executive decision just to take the engine out again. It couldn't have happened any other way...

Alright, new coolant return hose was recieved today. Installed with the addition of the intake manifold and all related parts.

Seeing as the car is outside and that's were the install will happen, now I just need to wait for a nice sunny day.

Working night shift:
Pros:
-I can come home at 8am and start working on the RS6.

Cons:
-Tired AF

Started at 8am with the engine sitting in the garage. Install went very smoothly seeing as I just did it last week. Fired her up at 12pm. Going to call it a day and finish the rest tomorrow.

Still to do:
-Bleed clutch
-Install CV axles
-Install Driveshaft
-Install Exhaust
-Install Front End

Now that's pretty cool man. Interesting that ours were built side by side yet yours is Avus/Ebony vs my Daytona/Black.

What is the advantage of Pin 39? Clutch vacuum vent switch right? Makes the car run a little less vacuum at idle when pushed in IIRC? And do I have to disconnect the TCU even if I'm getting a 6sp tune?

Last question here. Can i drive the car around the block while I wait for the 6sp tune to be flashed?

Avus/Ebony aka black/wood trim. I've ran across ~230 VINs since I started keeping record a couple years ago. Amazed it took this long for yours to surface.

Pin #39 to the clutch safety switch will disengage cruise control. Otherwise you set cruise, push in the clutch and watch the revs smack the limiter before you know what happened.

Disconnect the TCU and the ECU will default to a "manual transmission" mode. I drove mine around for a month or so prior to getting the 6MT tune. Having the tiptronic brain still connected may cause problems; been a while a little fuzzy on the details.

Did you get a harness from Advanced Automotion for the reverse light/neutral safety switch or rolling your own solution?


Edit: Back when I did my swap you had to source a S6/W8 ABS module; I'm pretty sure AMD can reprogram the original RS6 unit now. Maybe someone else can chime in if you need more info.

Hmm I didnt know Scotty had a harness. I already wired the neutral safety switch in hence the car running. Reverse lights shouldn't be too bad. Already ran the pigtails under the dash, just need to find where to splice into. If the TCU has wiring for the reverse I could alway splice into that when I go ahead and remove it tomorrow.

Thanks for the words of wisdom! I should have the car completely back together tomorrow morning as long as I dont run into any unforeseen issues. (Like me sawing into a coolant line haha)

A lot of misinformation there.
There's no "manual transmission mode" in the factory RS6 ECU.
Basically, untuned you can drive it both with TCU and without TCU.
With TCU connected your ABS/ESP will still function, but the drive itself might be a bit more erratic (anti-jerk algos running in the ECU still accept signals from TCU, which goes bananas without the actual transmission).

Stock ABS unit can be retained and made to function with MT with proper ECU programming.

Actual clutch switch "advantage" is that (when properly programmed) ECU actually *knows* you have disengaged the clutch and acts accordingly. It's *strongly" recommended to wire that in. A lot of misinformation there.

I guess I was referring to the gauge cluster showing "Press clutch pedal to start engine" when the TCU is disconnected. I'd prefer no ABS/ESP with less erratic drive for a short period of time until it's properly tuned. Thank you for the clarification.

Oh, you can also recode the cluster to turn off reception of CAN messages from TCU.
It was 1025 to 1024 or something, I might recall that wrong. VCDS will show you a hint.

So I went ahead and filled the car up with coolant BEFORE I connected everything this time. Sure enough there was a leak... Passenger side turbo coolant feed at the bango bolt. Talk about inaccessible... I had to cut down my 19mm wrench, reach up over the driver side of the transmission and over to the passenger side just to get an angle on it. She's tight now. Filled it up with coolant, let the thermostat open; she's fully bled (No, not that kind). With that I did a nice little break in rev which is at the end of the Youtube video. HOLY SH*T! These Chinese Spinyboyz spool like there's no tomorrow!


Too tired to continue so I'll pick up tomorrow, and hopefully get it on the ground and rolling under its own powa.

Hopefully helps but when bleeding the cooling system there is a bolt in the rear coolant manifold right behind the right cylinder head that takes a 10mm socket to bleed the system, just crack it a little with the engine running until a touch of coolant runs out.

Dude what the F*CK.

Got everything connected and lowered the car to take it for its first drive and it wouldn't go into gear with the car on. If I start the car in gear with clutch depressed it moves. All new Spec Stage 3+ Clutch, Pressure Plate, and Throwout Bearing. PP tq'd to 20 ft'lbs with blue loctite as stated by SPEC. Reason I mention that before I bought the clutch kit (As recommended by a few), the PP bolts backing out seemed to happen to a few people. When asking my friend, he said he ran into the same issue of the car not going into gear or disengaging; upon teardown and inspection the PP bolts had indeed came loose on his.

So with that in mind, here we go again... Got the engine pull down to 2h 13m now though. Separating the trans on Sunday so if I come to find that that's the problem, I will be pissed off and out another $1000.

This is turning into a horrendous nightmare.

Slave cylinder wasn't leaking and clutch bled great. From my experience, if the pushrod is out of alignment slightly, it will snap and leak fluid.


That said, I tore it apart tonight... Here's what I found, as I found it. Let me know what you guys think...

Looks like the wrong disc/pressure plate match. Call them up and see if they'll make it right? I did the Addict Motorsports Stage 3+ clutch, not sure who makes it for them. I've only got 50 miles on it but it feels pretty good. We'll see how long it lasts, I don't do city driving very often, mostly rural and country.

Let me clarify, I think I can full heartily say that I dont think it has anything to do with the Adapter Kit. Tolerances and measurements are all spot on, and out of all the kits out there, I seem to be the only one that's had this issue.

So far, everybodies confirmed what I thought, so I'm happy were all kinda on the same page.

I'll be contacting Spec, but I dont think I'll be staying with them. The throwout bearing is proprietary with that spacer, and right now I feel it being larger and sticking into the pressure plate more than and OEM TOB isnt helping my situation.

Where did you get your clutch from?

Yes, getting a Ringer Stage 4+ Clutch kit as well as a new Slave Cylinder.

Should be here no later than Wednesday.
Install Engine on Thursday
Car running Friday
On the ground driving 'round Saturday.

Pretty ambitious, but let's get er' done. Hopefully this is the last time. Everything else is perfect on the car so I shouldn't have anymore unforeseen issues.

Wow, I must say I'm impressed. I overnight'd the Ringer Stage 4+ Clutch from Cali and it was at my doorstep at 10am. Kinda feels good overnighting something so important, like it's almost a Prestige thing I guess. Anyways, the kit came with the clutch, pressure plate, and throw out bearing... all are installed and the trans is back on the engine waiting to go in the car, tomorrow for sure.


I will say that after today, this will be the 7th clutch I've done 01E wise (Between B5 S4's and URS4's) so I doubt it could be an installation error. Anyways, well find out tomorrow once it's in the car.
Please please please be the last time the engine is out this year! They say the 3rd time's the charm!

Ahead of schedule here.


Engine/Trans in, Driveshaft, CV Axles, and exhaust all installed and bolted in.


Tomorrow I should have time to install the front of the car, bleed the clutch, cooling system, and power steering. Get in some final tq checks, and fingers crossed it works, if not... I'll probably sell it or part it out. Not joking on that last part...


I don't know what I'm going to do with all this free time I'm going to have when I'm done, maybe I'll finally be able to get more than 3 hours of sleep, cut my grass, kill some weeds...

Welp, guess SPEC is garbage. This Ringer Racing Stage 4+ Clutch seemed to do the trick. "Runs and Drives" now. Tomorrow I'll do the final tq checks and install bumper/headlights.... and then cut the grass lol.

Starter doesnt sound like it went on 100% perfect while cranking so I'll loosen it up and re-seat it. Other than that, no leaks, no funny noises, clutch feels great... I'm pumped.

Congrats, it feels great when the big stuff is done and you can concentrate on buttoning up the small things.....Although you and I have both had that feeling before then realized you had to start with the big stuff AGAIN. Damn. You're ahead of me right now, I'm awaiting two of the braided lines from the back of the engine, coming from Germany.

I'm really really hoping I can loosen the inner start bolt tomorrow to re seat it. If theres a will theres a way though.

Surprised Jim Ellis Audi doesnt have them in stock? So far they've had every P/N I've needed for this car, though when it comes to the stainless lines, I probably wouldve just made my own with some -4 or -6 line and A/N fittings.

Wow... hard to believe the car was where it was this time last week....


Friday: Failing to move under its own power, I pulled the engine for the 3rd time.
Saturday: Separated the Engine/Trans to realize SPEC sucks.
Monday: Ordered and overnight'd the Ringer Stage 4+ Clutch.
Tuesday: Installed clutch and matted Engine/Trans.
Wednesday: Installed in the car.
Thursday: Wired everything and installed front clip.
Friday (Today): Installed front bumper and headlights. Took the car out on its first shakedown and it is awesome! I can't say how happy I am. a bitI forgot it's like a 21 gallon tank and spent $75 at the pump today. [:/] Who cares though lol.


Tomorrow: ?Going to adjust the starter a bit more and get some miles on it.

Had it installed and was running pretty well. Doing pulls to log data for the manual tune and it was getting higher than requested boost. Checked the lines once and couldn't find and issue but it still occurred. I pressurized the lines and found a leak in the pressure control hose. Somehow I managed to damage one of the other lines in my feats so I ordered two. Now I also out of the blue decided it would be easier to do if I pulled the intake manifold as I've never had it off before and figured it would be the last lines I needed to replace preventative. Replacing most of the lines with quality Silicone or PCV depending on the line and waiting for my other two lines from Germany. I could have driven and hour to a shop that builds custom lines and I really should've. Have an S5 3.0t project (Stg 2 tune) that I've finally started putting together so I'll work on that for now.

I bought an entire running A6 2.7t 6sp and partes out everything I didnt need, came out on top actually... so that gave me:
Trans
Axles
Driveshaft
Pedal Assembly
Wiring for Brakes and Clutch Switches
Shift Linkage

Cant think of anything else, but theres probably more you need, either way, purchasing the entire A6 will solve that.

All that's left is the clutch which was like another $1000.

So far the clutch feels great. It was a little high at first, but after 600 miles so far it seems to be becoming more progressive with the pedal. Very light, almost stock B5 S4 stock... Chatters a bit, but what 850tq limit clutch wouldn't.

Once it's manual, and you have a bag full of left over bolts and nuts you forgot to install, the engine/trans only takes a little over 2 hours to remove from the car haha. Bigger turbos? Maybe... Everything up until the engine needs to be opened up. Once you do that, all reliability is thrown out the window it seems. I just rolled over 90,000 miles last night on the way home from New York. One last 0-130 pull with the clutch fully broken in before I have it tuned. After that, I'll probably just use it for larger East Coast Car Shows and to get groceries lmao.

The stock .68 will do 3100 @80mph. The TDI 6th gear is .56 which is good for 2400 @80mph, which it appears you have.

So, here we go again...

Not really sure what the problem is, but I was driving to work and the clutch pedal started acting up. It felt very springy if you pushed it in and released quickly, like more than usual. If I held it in the pedal would come up about half way, and if I pushed it in a second time it would stick to the floor. Had my co-worker look at it and almost immediately the pedal went down and stayed down, and that's where it stayed. I could pull it up, but it will rapidly spring back down if you push. I cracked the bleeder and fluid immediately came out. Tried bleeding it, but wasn't able to get any pressure. 70 miles from home was a bit too much of a tow so I drove it home without the clutch shifting at 2400 rpm and somehow not stopping. Talk about stressful.

Once I got home I removed the slave and master cylinder. The slave is brand new and seems to be doing fairly good. The master cylinder, well, I don't really know. It's just a plunger from what I could see.

Hmmm... what to replace...

Thee only thing left is the line from the master to the slave.

I recommend the ss braided line that usp motorsports sells.

I vacuum tested the master -> slave line today, as it's still in the car, and it's fine. I'm going to revert back to a plastic slave and master cylinder (Both new) and run it until this Winter when I pull the motor again.

I didnt pull the clutch up after I got the car started and I think driving it for 70 miles while on the floor (my though is that it was partially engaged) seemed to lead it to a pretty bad glazing, as i mentioned.

So yea, FX400 6 puck this time around... I will not be adding the power I was looking to make previously.

I did the Stainless hose that Steve is talking about with the metal slave. I was careful to route the stainless line behind the bolt-on tin heat shield covering the bellhousing part of the body to keep it away from the Turbos and heat. I had heard of the lines melting and/or getting hot enough to boil the fluid. Your line looks to be Ok in the pics but you will be able to tell I'm sure in person.

You need to pressure test the hose. They can internally rupture at and bulge when applying pressure and still not leak.

The metal slave you have looks non standard but looks adequate unless it's adding to the length and causing a kink in the hose.

It didn't even break a sweat, temps were on point, and the A/C was ice cold in the 85° weather! F*ck that traffic though haha.

The clutch has been getting progressively better over the last few days of driving, somewhat hard at times, but still easy on the drivetrain if that makes sense.

I can now roll in 3rd @60mph and as of today 4th @80mph (roughly 4000rpm for both) and it just goes.

Earlier this month. I spoke with Mike the owner of Ringer Racing and what he told me in a nutshell is that it's very, very difficult to glaze these cerametalic disk.

Now heres where I want your thoughts. The Spec Stage 3+ clutch I had gouged a ring in the flywheel and dumb me never thought it as an issue and just installed a new clutch. Is it possible that either the clutch or flywheel has broken in to the point where both are fully seated and can now apply the full face pressure, where as before (when slipping) it wasnt able to fully grab the disk?

I don't have any opinion on your clutch woes.

I do, however, have a barely used 034 TIP for the K26 (for your URS6 Avant), and an MRC Stg1 fuel chip (for stock injectors) I'd get rid of on the cheap, if you're interested. You would have to have your ECU Socketed if it hasn't been.

I'm already at Stage 2 power on the URS. Trying to sell the RS6 to BCY swap the URS however, but thank you

Out of curiosity, why swap? Other than the turbo lag, it's so much easier and cheaper to get 700+ HP out of an AAN than a BCY. There are some crazy Norwegians on S2forum doing 700+ Hp on stock longblocks with just turbos and fueling. The rods go if you have a fast spooling turbo, but they are throwing Holset 35's on there and making some crazy numbers.
I do sort of miss my Urs6, but it was just too rough, and I spent too much money making it mechanically sound, and knew I would have $30-35k in the car by the time I was happy. And I could probably sell it for $9k. That's why I decided to just buy something I didn't have to mod to make me happy.

I think it would make it a S6 Plus + lmao.

The AAN is a fantastic motor, I've had 2 URS4's and 2 AAN Coupe's, both swapped by me. With that being said the sound an unhinged 4.2 twin turbo makes is purely amazing and the RS6 has won me over on that.

I love the C4 Avant body, and I think a 4.2 with either a twin/single top mount setup peaking out of the hood would be perfect. Theres plenty of room

Back in the late 90's, early 2k's, a buddy I met in college brought his UrS6+ Avant over from Lithuania. He registered it as a 200 wagon, so illegal as hell, but he was driving on proper FL plates! Unfortunately, it burned to the ground... Probably one of the few to touch the US pavement!

So, this may very well be the last post for this build thread... Received the deposit on the car for pick-up in a week or two, sad but very happy at the same time. Started to practice Tig welding, aluminum sucks... but I'm going to need all the practice I can get.
